Great video! I have tried to make swords from plastic before but have always had trouble with the groove (fuller?). Now I know what to try. Thank you so much for posting.

In addition to filing the fuller in with a riffler file as shown in the vid you can make yourself a custom scraping tool just for this purpose. You might not even have to make one if any of your drill bits have nice flat bottoms, the edge could be good enough to scrape plastic or epoxy putty. But if it's not crisp enough you can sharpen it very easily on a stone or abrasive paper. Once you've marked the groove with a scriber the scraping tool should go along it fairly well, particularly if you scrape only in one direction.

You could try using a rat-tail file for this. Lay it flat into the scribed line and just shuffle it back and forth. Probably best for this method to use double-sided tape to hold the sword securely on the surface.
